Packaging MOQ: why the box sets your real order size

Buyers plan an order around the device and then discover the carton has a higher floor than the hardware does. That is not a quirk of one converter. It follows from how print is priced.

Why packaging behaves differently from hardware

A device minimum and a packaging MOQ both recover fixed cost, but different kinds of it. On a hardware line the fixed cost is a changeover: fixtures swapped, a colour batch mixed, a laser file loaded. It is real, but it is scheduling, and a factory can slot a short run between longer ones.

Print is less forgiving. Before one saleable carton comes off a plate-based press, the job has consumed plate origination for every colour, a press make-ready, and substrate burnt while ink density, registration and colour are brought to target. That waste is roughly constant, the same number of sheets whether you run a thousand cartons or fifty thousand. Below a certain quantity the setup sheets outnumber the good ones, and no goodwill from the converter changes that.

Two consequences follow. The packaging minimum is usually the higher of the two numbers, so it determines your order size. And it is the part of the order where cutting quantity saves least, because you are shrinking the variable portion of a mostly fixed bill.

The method is chosen for the substrate and the look, but it is also the biggest driver of where the minimum lands. The table describes mechanism, not prices. Ask your converter to quote your actual artwork on your actual substrate.

The pattern is worth naming. High fixed cost rewards long runs and punishes short ones. Low fixed cost does the reverse. No method is good at both, so the question is where your realistic first-year volume sits relative to the crossover.

Format and finishing move it again

Print is only half of it. Everything downstream of the press has its own setup.

  • The cutting die. A non-standard carton needs a die cut for it. A converter with a stock die line in your size skips that step, which is the fastest way to lower a first-run minimum.
  • Gluing and folding. Setting a folder-gluer for a new geometry is a setup like any other. Tuck locks, crash-lock bases and integral inserts take longer to set and tolerate short runs less well.
  • Inserts and trays. A thermoformed tray or pulp insert needs its own tool, with its own minimum, frequently higher than the carton's.
  • Child-resistant mechanisms. Engineered closures, not print features. They carry component minimums and, where a claim is made, a certification path. See child-resistant packaging in the EU.
  • Special finishes. Spot varnish, soft-touch lamination and metallic effects each add a pass or a die, and each is another floor.

Variants multiply the minimum

Most converters apply the minimum per artwork, not per purchase order. That is the rule that ruins first launches. A brand plans six strain names, assumes the minimum covers the total, and finds it applies six times. Six artworks are six plate sets and six make-readies, and no press runs them as one job.

Ganging helps where designs are genuinely close. If several SKUs share one die line, one substrate and one colour build and differ only in a small printed area, a converter can sometimes run them together and split the sheet. Ask whether ganging is available before you design, because retrofitting it is hard.

The alternative is one carton with a variable element applied later, such as a label or an overprinted panel. You lose design freedom and gain six names against one minimum. The hardware MOQ guide covers the same per-variant logic on the device side.

Bringing a packaging minimum down

  • Take a stock die line. Design around a size the converter already has tooling for, then spend the design effort on the printed surface.
  • Cut colours before quantity. On plate-based methods the fixed cost scales with colour count. Four colours reduced to two is a real reduction in the floor.
  • Split the launch. Buy hardware from stock, which starts from around 500 units with no container minimum, and hold the branded carton until the SKU has sold. Shelf presence lags in the meantime.
  • Prototype digitally on the production substrate. A short digital run on the real board and die line tells you whether the artwork works before plates exist.
  • Ask for the minimum in both directions. Many converters also have a most economic run length above the minimum. Knowing both tells you whether stretching the order beats repeating it.

Compliance content locks your artwork early

Packaging artwork carries mandatory content, and every item of it has to be settled before plates are made. Producer identity, batch or lot marking, warnings and market-specific symbols belong on the die line at design stage. A reprint driven by a missing mark costs a whole setup again, which on a plate-based job is most of the bill. Why is the packaging MOQ higher than the hardware MOQ?
The two recover different fixed costs. A hardware minimum recovers a line changeover that can be scheduled around other work. A packaging minimum recovers plate origination, press make-ready and the sheet waste burnt while colour is brought to target, and that waste is fixed however many good boxes follow.
Does digital printing remove the minimum?
It lowers the print-side floor because there are no plates and little make-ready, but it does not remove the minimum. Cutting still needs a die, finishing still needs a setup, and the sheet still has to be scheduled. Digital also costs more per unit at volume, so the saving reverses at some run length.
Do extra SKUs raise the packaging minimum?
Usually yes, because most converters apply the minimum per artwork rather than per order. Four strain names on otherwise identical cartons are four plate sets and four make-readies. Ganging designs onto one sheet can reduce that, but only where they share a die line, substrate and colour build.
How can I test a design before committing to plates?
Print a short digital run on the production substrate and die line, then commit to plates once the design is settled. You pay more per unit and accept that colour may shift when you move press, but you avoid finding a die line or legal mark problem after paying for plates.
